View Full Version : DIY - Secondary Air Pump Replacement on 2002 540i

This is a pretty easy job on a 540i.

Loosen the wheel bolts.
Jack up the passenger side.
Remove the wheel.
The belly pan on my car was removed from the coolant flush that I had just performed. (don't remember if this is required)

Disconnect the outside Air Temp Sensor to allow you to completely remove the panel

Remove this panel:

I removed my Dinan air filter for easier access but you might not have this problem with the stock filter. I'm not sure since the Dinan CAI came with my car.

Unplug the electrical connector for the SAP and unplug the hose from the SAP.

Unbolt the two bolts that attach the bracket to the car.

Here is the part I ordered: 11721433958, it comes with the three pronged bracket. The one that was on my car only had two prongs on the bracket instead of three like in the drawing so I had to reuse the old bracket.

If you find water or rust in your pump I would suggest that you replace the valve at the same time because it has probably failed. That's how water got into your SAP.

New pump installed:

Reinstall filter. Good time to check if it needs to be replaced.
Reinstall panel.
Reconnect Air Temp Sensor.
Reinstall wheel.
Reinstall belly pan if removed.
Lower Vehicle and tighten up lugs on wheel.
Done.

I just had my cooling system rebuilt and as soon as I got my car back I got codes that the secondary air pump had failed. Is this just a coincidence or could the cooling system rebuild have gotten water into the SAP?

I would try and diagnose WHY the air pump failed. While it can simply fail outright, it is common for the valve #8 you mentioned to fail and take out the pump. Happened years ago on my car at around 40k miles, and under warranty, they replaced the valve, hose and pump.

I would recommend that anyone replacing the air pump, to simply go ahead and replace #8 and #9 to prevent a possible future failure. In fact after 90k to 100k, might be a good preventive measure, since the part is only $115 or so, and you are protecting a $400+ part from failure.

Hate to see someone install a new air pump, and months or week later have the valve fail and take it out. :(

Secondary air pump failed on my 528i after 10 years and 90000 miles. Valve clogged and took out the pump. $800 repair. Never knew to replace the value as preventative. Now I know.
