Agreed with the others, the symptoms haven't isolated a head issue quite yet. CCV can cause that, also the engine have known piston ring problem. THey consume oil, but they work fine.

There must be a new law of physics I haven't learned yet. If you drive the 540i the same as the 525i the MPG will be very similar. The 540i weighs a bit more, but having more power doesn't effect MPG...

Depends on how much boost you run. A 530i obviously can't handle the boost required to be at M5 level on a stock engine/drivetrain, but a 540i easily can.
