Yes you'll have to remove the headlight assembly...

Yes you'll have to remove the headlight assembly from the car to remove the lens cover. More than likely the adjusters are broken and good time to replace those as well. Just buy new headligjt covers...

There's really no scientific answer to your questions. Are you having overheating issues? It could be a couple of things and not just one air bubble.

I've accidentally left my keys in the trunk, doors were unlock so I was able to open the trunk but pushing trunk release button next to my hood release. Is this not on all E39s?

Burning2nd is right. That's the insert in the steering knuckle. That's not suppose to come out. How did you get the control arm out and thrust arm out?
