I had been using Mobile 0W-40 and then switched to BMW branded 5W-30. Made no difference. It's quieter at startup for the first couple thousand miles, then the startup rattle comes back.

I've been taking mine on a 600 mile road trip every weekend for the last several months without hesitation. I keep a spare ignition coil and a scan tool in the trunk.

That's not common. I have two 540's, one of them has over 250,000 miles. Neither have issues with the oil cap leaking oil. You have something causing it such as pits where the cap sits or something...
