Glad it is all back together and running fine.
What a ride. And now up for another 200k!
My slap hasn't come back ... yet ... but I am expecting it to at some point.

Unbelievable. Perfect drive home...I even did a couple WOT runs on the freeway. Didn't notice a big difference in power....about the same, which is plenty fine.

I am sooo happy with the end result. I want to thank you all for the suggestions on inspecting and replacing the oil separator, as well as going ahead and rebuilding the VANOS while the front of the engine is apart....all excellent advice.

I rented a 2016 Toyota Camry, with 8k miles, essentially brand new...the road noise, lack of power and sloppy handling....my almost 17 yo 540 kicks ass on that thing. We are truly spoiled with these cars.
Awesome and congrats!

Yup, kinda figured....will be curious how quickly. I recall when new...the car did it around year four at 60k+ miles. I asked the dealer tech about the noise and they said "they all do that.." Said the same about the intermittent (came and went) VANOS knock at idle...although that didn't start until a bit later.

Some final pictures

I fired up the car this morning (damn it is quiet during start and cold idle), and pulled it out for a little love, after sitting for 6 weeks outside at my technicians driveway.

Wash, claybar, wax, vacuum, and dusting of interior. Double checked all fluids and tire pressures.

Thanks for sharing your journey! You are fortunate to have what sounds like a great mechanic who knows his way around our cars.

There is some anecdotal evidence that the M60 upper idler and upper chain guides are a direct fit on the M62.

People have done that but also swapped over the entire M60 heads due to the hotter cams coupled with the slightly higher compression that combo will produce. No one has tried just the upper sprocket with the two upper guides with the stock M62 heads.

BTW, very nice job BMW 540i!
